Looks good to me.  Every step seems correct.  This really should work.  I will check my Zumo firmware revision and see if we are running the same.  Only thing I can imagine.  What version are you running?

20 Steps to confusion.

Step1.  Put 8 GB card in external card reader and deleted everything.
Step2.  Launched Media Monkey.
Step3.  Deleted both playlists.
Step4.  Right Click on Playlists and selected New Playlist.  Named it Playlist1.
Step5.  Right Click on Playlists and selected New Playlist.  Named it Playlist2.
Step6.  Under Playlists, Left Click on Accessible Tracks.  All 1116 songs are displayed.
Step7.  Left Click on Song 1 and hold down the shift key.  Scroll Down to Song 560 and while still holding the
           Shift key click Song 560.  This will highlight the 1st group.
Step8.  Click and hold on Song 560.  While holding the mouse button down, drag Song 560 onto Playlist2.
Step9.  Left Click on Song 561 and hold down the shift key.  Scroll Down to Song 1116 and while still holding the
           Shift key click Song 1116.  This will highlight the 2nd group.
Step10.  Click and hold on Song 1116.  While holding the mouse button down, drag Song 1116 onto Playlist2.
Step11.  Right Click on Playlist1, Select Send to , Removable Disk J (synchronize).
Step12.  Display shows Copying to Removable disk (J) 1 of 560
Step13.  After all 560 songs have been copied.  Repeat step 11 with Playlist2.
Step14.  Display shows Copying to Removable disk (J) 1 of 556.
Step15.  8 GB Card now has 2 folders on the root.  Music and Playlists.
Step16.  Remove from reader and put in Zumo.
Step17.  Boot the Zumo, Go to music, wait 15 seconds.
Step18.  Browse, ALL, Play All, Shows 1/1000.
Step19.  Browse, Import Playlist, Playlist1.m3u, Shows 1/560.
Step20.  Browse, Import Playlist, Playlist2.m3u, Shows 1/440.

560 + 440 = 1000 not 1116
Confused  me too 
So what am I doing wrong?

BTW - There is a newer firmware version (4.0) out (see here), but the changes shouldn't have any affect on MP3's.

Nope.  Haven't tried since.  I am also running XP sp2.
I did do the 4.0 upgrade too.

Please ad Nickelback to that list! I too love these bands. OK, 48 Years and still headbanging! There is A LOT of great music still to be had out there, classics to be found as well. Look up Outlaws Diablo Canyon, or Soldiers of Fortune. Robbin Ford's Don't let me be understood, Alvin Lee's Bluest Blues, etc. I love music!
