Help on removing bolt from primary cover

Need some suggestions on removing one bolt from the primary cover. Got all them out except one & the head is stripped. I tried driving the next size bigger one in & it just slips out. I also made a slot with my Dremel cutoff wheel & then tried to use a screw driver to remove & it just slips out also.

My next move is either taking the bike to get bolt removed or take primary cover off & then take to get it bolt removed... Anyone have any suggestions on how to remove... It has to always happens to me seems like...

OK after thinking about it some. Gonna drill hole in it & then use easy out to hopefully get it out...

OK after thinking about it some. Gonna drill hole in it & then use easy out to hopefully get it out...

Just done that week before last. All of them came out but 1. Drilled the head off and the threaded part that was left sticking out unscrewed by finger. Threw the remaining Torx in the trash and replaced with SS Allen

Good advice.  Get rid of the Torx and replace with allen.

Wow a torx stripped? Be sure you have the correct size some are very close like 25, 27, etc., If you use the correct size and strip a fastener  better buy better tools!

I use a left handed drill bit to remove bolts that have broken or the condition like your in. Most of the time as the bit begins to cut into the bolt it grabs it and spins it out.

It was the Derby Cover tore bolts & not the primary...

I got it removed with an easy out. But wasn't easy.. I drilled the hole & hammered easy out in it. Turned with crescent wrench and the damn easy out tip broke off. I then drilled little bit deeper & hammered it back in & finally got it to break free... I then went & bought some SS button head Allen head screws & got it back together...

usually, once you drill the head off the bolt, it takes the tension off of the rest of it and you can unscrew it by hand.  but now that you have it off, i suggest using a dab of anti seize on the threads.  it'll keep it from galling.  also, don't worry about the torque on those bolts.  the oil behind it is not high pressure so it doesn't need a really tight seal.  i usually just snug em up in a star pattern using a screwdriver handled torx bit.  haven't had a problem with them in 15 years.  not since the first time i had to remove the derby cover on my sporty that the dealer overtightened on me and i went through what you just did. :bananarock:

I put a dab of blue thread locker on them & just barely tightened up. I may remove them & apply anti seize. I couldn't find any small washers so just put on without any.. The stock washers on torx bolts won't come off...Hopefully with the button head cap screws will not have problem getting off in future...

I went back with a regular allen instead of the button head. Use a lot of button head allens at work and not uncommon to have to drill the head just as you did the Torx. The amount of surfaces area under the head of the button seems to add enough friction that they are like they were installed with green loctite, but once the head is drilled off they will unscrew by hand

Not to mention how shallow the hole is in button heads compared to other types.

Well hell think I'm just gonna leave as is with button heads for now. Need a Grade 8 bolt u can't hardly strip them suckers...
