I'm very interested in pics of yours and maybe a link that I've overlooked to barefoot or more information.

How far rearward does the conversion move the axle?

The axle slot is moved back less than a quarter of an inch about .20 will do.

Based on this info I have ordered the Tri Glide pulley 83595-11
And will take care of the welding myself.
Looking at this I'm not even certain why such large gussets are being used....but certainly it can't hurt, right?
It looks to me that a bit of 1/4 square or 1/4 x 3/8 just on the rearmost part would be plenty.
