So do I understand correctly that not just any 09 bagger muffler can be reworked, just the CVO model mufflers?  How bout some 04 SEEG mufflers?

Your 04 mufflers are 3.5 diameter 65259-00 HD Touring Mufflers, they were OEM on CVO bikes until 06, the Full Sac 4in replacement baffles are not designed to fit them, I have several sets of each 07/08 CVO mufflers and 00's, like any baffle if you have some machine tools you could cut off the mounting plate on the outlet of the full sac baffle, and weld the outlet from the 00 in its place after cutting the baffle to its proper length, the CVO mufflers are all x style overlapping baffles they can be easily modified to flow better but the sound is less then desireable.

Seesm like your baffles are the way to go.  I have a brand new SERG and want to improve the sound.  What would your recommend for the fuel\air mapping, i amn trying to minimize cost.   The wife is on my case after dropping 33k for the bike.

Zero performance advantage at this level in a touring engine that will spend the majority of its life below 3500 rpm. Gear drives are very common in the earlier TC motors that had known chain tensioner problems. The 07 and later chain drives have shown to be very reliable in moderate builds.

 How do you know which baffles ( 2.5,2 or 1.75) to go with. Is it based on sound, or are there some performance differences with each. I have had D & D Fatcat 2 into 1 with the quite baffles and would like something just a little loader ( very little). My new SESG will not have any mods done and may eventually go with cams down the road. Of course it will have a tuner maybe HD sesrt.

bigger diameter means louder and yes there is a small performance difference , it was posted earlier here at the board , search for steve at fullsac , he posted it ( i guess )
